PRV shop-to-field inspection program

2026-05-20 · Pressure relief valves, rupture disks & flare headers (API 576 / API 520 / ASME VIII)

Measured outcomeEvery relief device tracked from flange removal through shop pop-test to reinstallation torque, with API 576/581 interval justification.

Pressure relief valves (PRVs) and rupture disks are the final mechanical barrier against vessel overpressure. Under API RP 576 and OSHA 1910.119(j), operators must prove not only that each valve was tested on time, but also how it performed on the initial "as-received" pop test, whether fouling or spring corrosion was found on teardown, and that the exact right serial number and set pressure went back onto the right flange.

Current state before intelliSPEC

  • Valve-shop PDFs disconnected from RBI: External valve shops returned pop-test certificates as PDFs that had to be manually read to see whether a valve passed, stuck, or simmered above 110% of set pressure.
  • Flange-to-serial mix-up risk during turnarounds: When 300 PRVs were pulled during a unit outage, tracking blinding, car-seals, shop status, and reinstallation on the turnaround wall chart required daily phone calls between the shop and the unit planner.
  • Static calendar intervals: Without structured as-received pop-test history, the site could not justify extending clean-service PRV intervals or shortening dirty-service intervals under API 581.

Configured path

The operator configured intelliVISION, intelliINSPECT, intelliINTEGRITY, intelliTRACK, intelliPROJECTS, and intelliEDGE.

  1. Position-versus-serial separation: and tracked both the permanent process location tag (with required orifice, set pressure, and backpressure) and the physical serialized valve body occupying it.
  2. Structured API 576 shop and field wizards: Field crews logged pre-removal visual condition, inlet/outlet plugging, and car-seal status in ; valve shops logged as-received pop pressure, seat leakage, spring condition, and final as-built test in .
  3. Weibull / API 581 PRV interval updates: As-received test results fed directly into , automatically shortening intervals on fouling services and supporting documented extensions on clean services.

Measured outcome

  • Live PRV status on the turnaround wall chart: Planners see which valves are pulled, in the shop, tested, repaired, or bolted back up with car-seals verified.
  • Zero wrong-valve installations: Barcode scanning at the nozzle confirms the replacement valve serial matches the location's required set pressure and orifice size before sign-off.
  • Audit-ready OSHA PSM relief files: Five-year pop-test histories and interval calculations export by unit or flare system in seconds.
